Walk into a Gokul Shirgaon casting shop on a June afternoon and the heat hits you before your eyes adjust to the dark. Why Kolhapur is a hard ventilation job, and what it actually needs

Kolhapur's foundry and casting cluster stacks three problems that most factories face only one of at a time: extreme radiant heat from furnaces and hot metal, heavy airborne dust from sand moulding and fettling, and metal and resin fumes that have to be cleared from the operator's breathing zone. A tin-roof casting shed traps a hot air layer near the roof that pushes floor temperatures several degrees higher again, on top of an already 40-plus degree summer.

On top of that, the dust and fumes are not just uncomfortable, they are a health and a quality problem. Sand and silica dust from moulding and knockout, metal fume from melting and pouring, and smoke from burning resin binders all hang in the air and settle on machines if you only stir them with cooling fans. And where there is pickling, plating or chemical fettling, acid vapour corrodes mild-steel fan blades and housings from the inside out.

High-velocity and FRP exhaust for foundries, casting and fettling

For Kolhapur's foundries and casting shops, you need high-velocity industrial exhaust and fume extraction, because furnace heat, sand dust and metal fumes have to be physically pulled out of the shed, a cooling fan that just recirculates them solves nothing. FRP shrugs off the same acids and humidity for years. In dry areas like general machining or moulding, heavy-duty MS exhaust is fine and more economical, so we mix the two by zone.

We design inlet and outlet positions so the furnace and pouring heat is extracted at the roof, the dust is pulled from the moulding and knockout zones, and the men below are breathing cleaner, cooler air.

HVLS fans to cool whole foundry and machining sheds

For Kolhapur's large foundry, machining, assembly and forging sheds, HVLS (High-Volume, Low-Speed) fans are the right tool for whole-floor cooling, because they move enormous volumes of air at a gentle, low-velocity breeze that reaches every operator on the floor, not just the few standing in front of a pedestal fan. A single large HVLS fan creates a slow column of air that spreads across the shed and keeps it circulating, working alongside the exhaust that clears the fumes.

That whole-shed coverage matters in a foundry. You cannot make a pouring line comfortable with a row of wall fans, the centre of the floor stays dead and hot. HVLS gives you a 2 to 4 degree effective cooling feel from air movement and evaporation, evenly across the shed, which makes a real difference to men working near furnaces and hot castings all shift. In a machining hall, the same even airflow keeps operators comfortable over precision work without blasting coolant mist around.

We make five sizes, 2.4 m, 3.6 m, 4.9 m, 6.1 m and 7.3 m, drawing roughly 0.4 to 1.7 kW each on IE5 gearless PMSM motors. One 7.3 m fan covers up to around 20,000 sq.ft of open floor, so a big Shiroli or Kagal shed often needs only a handful of fans where it would have used dozens of pedestal fans. Fewer fans, far less power, and a clear floor in a workshop where space is always tight.

For specific hot spots, near furnaces, ladle stations, heat-treatment, forging hammers, or packing and dispatch bays, industrial and portable air coolers give targeted relief where overhead airflow alone is not enough. These are the finishing touch, not the whole solution: you clear the fumes and heat with exhaust, cool the whole shed with HVLS, then drop in coolers where individual men are working closest to the heat.

Because they are portable, coolers also cover seasonal and shift-by-shift needs, roll them to wherever the crew is working hardest that week, whether that is a forging bay in peak summer or a finishing line during a rush. We are careful about where we recommend evaporative coolers, in an already-humid washdown or food-processing area, adding moisture is the wrong move, so there we lean on exhaust and HVLS instead.

Case study: a Gokul Shirgaon foundry, cleaner air over the pouring line and a workable floor

  1. Before — the problem

    A jobbing foundry in Gokul Shirgaon MIDC came to us with two problems under one roof. Their melting and pouring section, an induction furnace and a hand-pour line of around 16,000 sq.ft, was unbearably hot and hung with metal fume and burnt-resin smoke that drifted over the men working near the molten metal. Their adjoining moulding and fettling area carried sand and silica dust that settled on everything, and the row of pedestal fans they had did almost nothing for the centre of the floor.

  2. What Aruth installed

    We ran a free on-site survey, travelling in from Ahmedabad, and split the job the way the building actually worked. Over the melting and pouring zone we installed a bank of high-velocity roof and wall exhaust, sized to a high air-change rate so the furnace heat, metal fume and resin smoke were pulled out at the source and fresh air drawn in where the men stood. The fume cloud that used to hang over the pour line cleared, and the breathing zone got noticeably cleaner.

    Over the whole shed we installed two 6.1 m HVLS fans, positioned so their air columns overlapped and covered the floor evenly. The gentle, low-speed airflow brought the perceived temperature down by a few degrees across the foundry, reaching the operators the old pedestal fans never touched, and we pulled the pedestal fans out, clearing floor space and cutting fan-running power sharply, since the two PMSM HVLS units together draw a fraction of what the old bank did. We added a couple of portable coolers at the furnace and fettling stations for spot relief.
